Applications of the latest steels by automotive OEM and supplier plants will proliferate during the next 10 years due to mass reduction, improved safety requirements, mandated gas mileages and customer demands. Currently vehicle applications have not nearly exhausted the breadth of AHSS grades available that can achieve lightweighting targets at less cost and five to 20 times less production emissions than alternative low density materials. This rapid increase in demand requires users of AHSS to quickly accumulate both basic understanding and application knowledge. AHSS Guidelines Version 5.0 gathers that knowledge and experience in two volumes. Volume I includes metallurgy, forming and joining. Following the series of UltraLight programs* a decade ago, which influenced the growth of High-Strength Steels (HSS) and AHSS vehicle applications around the globe, WorldAutoSteel formed a special working group of expert members from major steel companies globally to create the first AHSS Guidelines. The publication explains how and why AHSS steels are different from traditional higher strength steels in terms of formability capabilities, fabrication, and joining. Over the last decade the size of each revised document increased as more knowledge was accumulated. The last document (Version 4.1) was published in June 2009. During the last five years, additional research and press shop experiences have resulted in even greater understanding of these unique steels. AHSS Guidelines Version 5.0 was created to capture this additional knowledge, as well as lessons learned from the FutureSteelVehicle (FSV) program. This update doubles the size of the previous volume, with a vast amount of new hands-on experience from the design and manufacturing of AHSS vehicle applications. Technical editors for AHSS Guidelines Version 5 are Stuart Keeler, Sc.D. Mechanical Metallurgy, who has served in this role since the first publication, and Menachem Kimchi, M.Sc. Abstract: Recently, a new heat treatment process (flash processing) has been shown to take low-alloy steel and create steels with advanced high strength steel (AHSS) level properties that are better than most available martensitic AHSS. This steel has also shown better ballistic protection capability than currently available high hard, rolled homogenous, aluminum and titanium armors. The unique process works by rapid induction heating into the austenite phase field and subsequent quenching in less than ten seconds. The resultant mixture of carbides, bainite, and martensite allows for the mechanical properties it achieves. However, the steel has not been evaluated for its weldability, which could limit both the ballistic and mechanical property advantages that it has over currently used materials. A well documented decrease in strength, ductility, and toughness in the welds occurs when the heat-affected zone (HAZ) becomes softer compared to its initial state. The goal of this research is to examine the effect of different welding conditions on flash processed steel microstructure and resultant mechanical properties. Low heat input gas metal arc welding (GMAW) was performed as an initial process that is typically done for joining armor steels. A comparison to a currently used high hard armor steel showed lower hardness and a larger softened region softening in the flash process HAZ. To further understand the microstructure evolution for both steels, HAZ physical simulations were conducted to examine the effect specific peak temperatures for a given heating and cooling rate. It was found that flash processed steel softened to 170HVN (from base metal hardness of 540HVN) when intercritically heated close to the Ac3 temperature. High hard steel softened to 290HVN (from base metal hardness of 530HVN) when heated below the Ac1. The reasoning was found that flash process steel transforms to the soft ferrite microstructure when intercritically heated with more ferrite forming as the more of the initial material is transformed to austenite. High hard transforms only to martensite when heated above the Ac1, therefore softening only when the original martensitic microstructure is tempered. To reduce the softening that is deleterious to ballistic properties, high power laser welding was used to reduce the heat input from 19kJ/in with GMAW to 4kJ/in. This resulted in the increase of the softest hardness in flash processed steel to 300HVN and 340HVN for high hard steel. The width of the softened region was also reduced from over 25mm using GMAW to 6mm. The softened microstructure was that of tempered initial microstructure for both steels. To examine the effect of these welding conditions, tensile testing was performed. It was found that the tensile strength for flash process reduced when using GMAW and laser welding. The ductility also showed a decrease in both welding conditions. Similar reductions in strength and ductility were seen in high hard armor. The failure of both welding conditions occurred in the softened region and fractography showed the presence of quasi cleave and small ductile dimples in the fracture surface with deeper ductile dimples present in the GMAW.

Multi-materials vehicle structures, employing light-weight metals such as advanced high strength steels (AHSS), aluminum alloys, can satisfy the ever-increasing requirement of light-weighting and fuel efficiency, as well as maintaining or improving the crash resistance of vehicles. The present research provides a fundamental understanding of the process-microstructure-mechanical properties of resistance and ultrasonic spot welding of light-weight metals. The dissertation consists of three main parts: (1) study of the relationship of process-microstructure-mechanical properties for resistance spot welded two sheets (2T) and complex stack-ups of ultra-high strength grade of AHSS, (2) development of a novel technique, namely Ultrasonic Plus Resistance Spot Welding, for dissimilar metal joining of Al to steel, and (3) investigation of the bonding mechanism of USW of Al by in-situ relative vibration measurement. In the first part, softening in subcritical heat affected zone of resistance spot welded hot-stamped boron steels is investigated by weld microstructure characterization and tempering kinetics of martensite. The local constitutive behavior of the potential failure locations is extracted and incorporated into performance model to investigate its effect on the accuracy of deformation and failure prediction. A major challenge for RSW of complex stack-ups with large thickness ratio is the limited nugget penetration into the thin sheet at the outside of the stack-up. The effect of welding current, electrode force, electrode material/size on nugget formation and the possible ways to improve nugget penetration into the thin sheet are investigated for 3T and 4T stack-ups of AHSS. The second part of the dissertation is focused on the development of a new dissimilar metal joining method, namely ultrasonic plus resistance spot welding (abbreviated as U+RSW) for Al/Steel. The bonding mechanisms have been investigated through numerical simulation to validate the concept. The third and last part of the dissertation is to understand the bonding mechanism in USW. Particularly, the relative motion of the sonotrode, aluminum specimens, and anvil in USW is investigated using an in-situ velocity measurement technique, Photonic Doppler Velocimetry (PDV). The relative motion analysis is correlated to destructive testing results, including lap-shear tensile testing and weld microstructure characterization, to understand and quantify bond formation during USW. In summary, the present research studies the process-microstructure-property relationships of resistance spot welding of AHSS, dissimilar metal welding of Al to steel, and ultrasonic spot welding of Al. An improved fundamental understanding is developed for (1) heat conduction, electric current flow, mechanical stress and deformation, and nugget formation in 2T and complex stack-ups of resistance spot welded ultra-high strength steel, (2) tempering kinetics of martensite and SCHAZ softening, (3) microstructure-specific constitutive behaviors, (4) weldability, intermetallics, and strength of dissimilar metal joint between Al and steel in U+RSW, and (5) bonding mechanism in USW. Such new knowledge is essential to ensure sound multi-materials vehicle structures employing various light-weight metals to satisfy the ever-increasing demand for fuel efficiency and crash resistance.
