The major reason that there is not more widespread use of titanium and its alloys is the high cost. In this paper, developments in one cost effective approach to fabrication of titanium components – powder metallurgy – is discussed with respect to various aspects of this technology. These aspects are the blended elemental approach, prealloyed techniques, additive layer manufacturing, metal injection molding, spray deposition, far from equilibrium processing (rapid solidification mechanical alloying and vapor deposition) and porous materials. An extensive research effort carried out in the last three years on the mechanical behavior of titanium alloy powder compacts has increased considerably the confidence in powder metallurgy (PM) products to the point that they can now compete directly with ingot metallurgy (IM) components in performance and reliability. Two major approaches are used in titanium powder metallurgy, the blended elemental (BE) and the prealloyed methods. The BE approach, which is a sintering method, provides a relatively inexpensive method for fabrication of components or mill products. The prealloyed method is aimed at high integrity complex shape components for demanding applications. The extensive mechanical property and microstructure studies have shown that for most mechanical properties, such as tensile strength, fracture toughness, and fatigue crack growth rate, the behavior of PM compacts parallels that of IM products with similar microstructures. In the past, the fatigue life of PM products was a major concern because of the possibility of early fatigue crack initiation associated with powder contamination. The present work demonstrates that control over powder cleanliness can increase the fatigue strength at least to wrought product level. The current commercial availability of cleaner prealloyed powders and producer awareness of the necessity for cleaner powder handling practices will further increase the performance and the reliability of titanium PM products. The expanded use of titanium in gas turbine engine parts, airframe components, surgical implants, computer printer parts and energy systems is increasing the demand for this net-shape technology which allows cost-effective production of high performance titanium complex shapes.

The objective of the contract effort was to 'ascertain the processing sequences and methods needed to produce precision forged structural and jet engine components from metal powder preforms of titanium alloys.' This objective was attained in that an economical powder production process (Hydride-Dehydride) was identified. A technique isostatic pressing followed by high temperature vacuum sintering was identified and a procedure established to consolidate the powders into complex forging preforms a configurations at about 85 to 90% theoretical density. The forging sequence to density these preforms to 100% theoretical density was established. (Author).

The use of titanium powder metallurgy (PM) products for high fatigue resistance applications is reevaluated in the light of new developments in titanium alloy powder making, contamination control, consolidation practices, postcompaction heat treatments, and alloy development. Nonmetallic inclusions and lamellar alpha microstructures were identified as contributing to lower fatigue life. The use of clean rotating electrode process (REP) powder and the press consolidation technique (to obtain more uniform low aspect ratio alpha structures) are already producing fatigue strengths as high as those of wrought products. More work is now under way to optimize the use of plasma REP powder (PREP), press consolidation, and alloys specifically designed for powder metallurgy. It is expected that in the very near future, titanium powder metallurgy will produce components of complex shape with lower cost and higher fatigue strength than wrought products.
