A mechanical model was developed to improve understanding of the underlying mechanism responsible for corrosion-induced stresses. A thick-walled multiple-cylinder approach was employed to simulate crack initiation and propagation to account for the residual strength property of concrete after cracking by applying the principles of applied elasticity. For a given concrete cover depth, the amount of Xcrit was shown by modeling to be largely determined by the length of corroding region and the capacity of the induced cracks to accommodate produced rusts. The properties of both concrete-rebar interface and corrosion products were also found to have a significant impact on Xcrit. Based on the model and experimental trends and comparisons with literature data, an improved relationship for the estimation of Xcrit was proposed. An electrochemical model was also formulated to address the possible role of corrosion aggravation due to macrocell coupling in counteracting the mitigating effect of increased Xcrit on time to concrete cover cracking. Findings confirmed that corrosion localization can reasonably be considered a mitigating factor for extending the corrosion propagation stage, and provided more precise quantification to that effect.

Modelling of chloride penetration and carbonation has attracted a great deal of attention in recent years, however, there is still much debate on several essential aspects such as the chloride threshold level. "This study is aimed (a) to statistically characterize the corrosion-induced deterioration process of reinforced concrete structures (concrete cracking, steel mass loss, and rebar-concrete bond degradation), and (b) to develop and apply three types of enamel-coated steel bars for improved corrosion resistance of the structures. Commercially available pure enamel, mixed enamel with 50% calcium silicate, and double enamel with an inner layer of pure enamel and an outer layer of mixed enamel were considered as various steel coatings. Electrochemical tests were respectively conducted on steel plates, smooth bars embedded in concrete, and deformed bars with/without concrete cover in 3.5 wt.% NaCl or saturated Ca(OH)2 solution. The effects of enamel microstructure, coating thickness variation, potential damage, mortar protection, and corrosion environment on corrosion resistance of the steel members were investigated. Extensive test results indicated that corrosion-induced concrete cracking can be divided into four stages that gradually become less correlated with corrosion process over time. The coefficient of variation of crack width increases with the increasing level of corrosion. Corrosion changed the cross section area instead of mechanical properties of steel bars. The bond-slip behavior between the corroded bars and concrete depends on the corrosion level and distribution of corrosion pits. Although it can improve the chemical bond with concrete and steel, the mixed enamel coating is the least corrosion resistant. The double enamel coating provides the most consistent corrosion performance and is thus recommended to coat reinforcing steel bars for concrete structures applied in corrosive environments. Steel corrosion is a major problem with concrete structures. For concrete structures exposed to chlorides, once a critical chloride concentration is reached at the steel surface, corrosion starts to occur. For a given cover thickness, the corrosion initiation time depends on the chloride diffusivity. For different kinds of concrete, the diffusivity Do at the un-cracked state has been measured. However, in reinforced concrete design, concrete members are allowed to crack in tension. Once cracking occurs, chloride can also diffuse through the crack at a faster rate governed by the crack diffusivity Dcr. Recent experiments have shown that Dcr is a function of the crack width. In the present study, finite element analysis is performed to study the effect of cracking on corrosion initiation in concrete with different values of Do. For various crack width and cover thickness, the time for critical chloride concentration to be reached at steel intersected by the crack is determined. Based on the simulation results, we will derive the empirical equation for an effective diffusion coefficient (Deff) which can be employed directly in the solution of the one-dimensional diffusion equation to calculate the corrosion initiation time. The study will provide a convenient but accurate approach for predicting corrosion initiation under real world situations where cracks are present in a concrete structure.
