The goal of this study is to investigate the microstructure and microstructure-based fatigue (MSF) model of additively-manufactured (AM) metallic materials. Several challenges associated with different metals produced through additive manufacturing (Laser Enhanced Net Shaping – LENS®) have been addressed experimentally and numerically. Significant research efforts are focused on optimizing the process parameters for AM manufacturing; however, achieving a homogenous, defect-free AM product immediately after its fabrication without post-fabrication processing has not been fully established yet. Thus, in order to adopt AM materials for applications, a thorough understanding of the impact of AM process parameters on the mechanical behavior of AM parts based on their resultant microstructure is required. Therefore, experiments in this study elucidate the effects of process parameters – i.e. laser power, traverse speed and powder feed rate – on the microstructural characteristics and mechanical properties of AM specimens. A majority of fatigue data in the literature are on rotation/bending test of wrought specimens; however, few studies examined the fatigue behavior of AM specimens. So, investigating the fatigue resistance and failure mechanism of AM specimens fabricated via LENS® is crucial. Finally, a microstructure-based MultiStage Fatigue (MSF) model for AM specimens is proposed. For calibration of the model, fatigue experiments were exploited to determine structure-property relations for an AM alloy. Additional modifications to the microstructurally-based MSF Model were implemented based on microstructural analysis of the fracture surfaces – e.g. grain misorientation and grain orientation angles were added to the MSF code.

New computationally efficient numerical techniques have been formulated for multi-scale analysis in order to bridge mesoscopic and macroscopic scales of thermal and mechanical responses of a material. These numerical techniques will reduce computational efforts required to simulate metal based Additive Manufacturing (AM) processes. Considering the availability of physics based constitutive models for response at mesoscopic scales, these techniques will help in the evaluation of the thermal response and mechanical properties during layer-by-layer processing in AM. Two classes of numerical techniques have been explored. The first class of numerical techniques has been developed for evaluating the periodic spatiotemporal thermal response involving multiple time and spatial scales at the continuum level. The second class of numerical techniques is targeted at modeling multi-scale multi-energy dissipative phenomena during the solid state Ultrasonic Consolidation process. This includes bridging the mesoscopic response of a crystal plasticity finite element framework at inter- and intragranular scales and a point at the macroscopic scale. This response has been used to develop an energy dissipative constitutive model for a multi-surface interface at the macroscopic scale. An adaptive dynamic meshing strategy as a part of first class of numerical techniques has been developed which reduces computational cost by efficient node element renumbering and assembly of stiffness matrices. This strategy has been able to reduce the computational cost for solving thermal simulation of Selective Laser Melting process by ~100 times. This method is not limited to SLM processes and can be extended to any other fusion based additive manufacturing process and more generally to any moving energy source finite element problem. Novel FEM based beam theories have been formulated which are more general in nature compared to traditional beam theories for solid deformation. These theories have been the first to simulate thermal problems similar to a solid beam analysis approach. These are more general in nature and are capable of simulating general cross-section beams with an ability to match results for complete three dimensional analysis. In addition to this, a traditional Cholesky decomposition algorithm has been modified to reduce the computational cost of solving simultaneous equations involved in FEM simulations. Solid state processes have been simulated with crystal plasticity based nonlinear finite element algorithms. This algorithm has been further sped up by introduction of an interfacial contact constitutive model formulation. This framework has been supported by a novel methodology to solve contact problems without additional computational overhead to incorporate constraint equations averting the usage of penalty springs.

We target three main groups: This book aims at a complete introduction and overview of the state-of-the-art in multi-scale modelling of composites in three axes: • ranging from prediction of homogenized elastic properties to nonlinear material behaviour • ranging from geometrical models for random packing of unidirectional fibres over meso-scale geometries for textile composites to orientation tensors for short fibre composites • ranging from damage modelling of unidirectionally reinforced composites over textile composites to short fibre-reinforced composites The book covers the three most important scales in multi-scale modelling of composites: (i) micro-scale, (ii) meso-scale and (iii) macro-scale. The nano-scale and related atomistic and molecular modelling approaches are deliberately excluded, since the book wants to focus on continuum mechanics and there are already a lot of dedicated books about polymer nanocomposites. A strong focus is put on physics-based damage modelling, in the sense that the chapters devote attention to modelling the different damage mechanisms (matrix cracking, fibre/matrix debonding, delamination, fibre fracture,...) in such a way that the underlying physics of the initiation and growth of these damage modes is respected. The book also gives room to not only discuss the finite element based approaches for multi-scale modelling, but also much faster methods that are popular in industrial software, such as Mean Field Homogenization methods (based on Mori-Tanaka and Eshelby solutions) and variational methods (shear lag theory and more advanced theories). Since the book targets a wide audience, the focus is put on the most common numerical approaches that are used in multi-scale modelling. Very specialized numerical methods like peridynamics modelling, Material Point Method, eXtended Finite Element Method (XFEM), isogeometric analysis, SPH (Smoothed Particle Hydrodynamics),... are excluded. Additive manufacturing (AM) has become a new option for the fabrication of metallic parts in industry. However, there are still some limitations for this application, especially the unfavourable final shape and undesired macroscopic properties of metallic parts built in AM systems. The distortion or crack due to the residual stress of these parts leads usually to severe problems for some kinds of metal AM technology. In an AM system, the final quality of a metallic part depends on many process parameters, which are normally optimized by a series of experiments on AM machines. In order to reduce the considerable time consumption and financial expense of AM experiments, the numerical simulation dedicated to AM process is a prospective alternative for metallic part fabricated by additive manufacturing. Because of the multi-scale character in AM process and the complex geometrical structures of parts, most of the academic researches in AM simulation concentrated on the microscopic melting pool. Consequently, the macroscopic simulation for the AM process of a metallic part becomes a current focus in this domain. In this thesis, we first study the pre-processing of AM simulation on Finite Element Method (FEM). The process of additive manufacturing is a multi-physics problem of coupled fields (thermal, mechanical, and metallurgical fields). The macroscopic simulation is conducted in two different levels with some special pre-processing work. For the layer level, the reconstruction of 3D model is conducted from the scan path file of AM machine, based on the inverse manipulation of offsetting-clipping algorithm. For the part level, the 3D model from CAD is reconstructed into a voxel-based mesh, which is convenient for a part with complex geometry. The residual stress of a part is analysed under different preheat temperatures and different process parameters. These simulations imply the potential technique of reducing residual stress by the optimisation of process parameters, instead of the traditional way by increasing preheat temperature. Based on the FEM simulation platform above, two simulations at line level are also studied in this thesis, aiming at the relation between the AM process and part's final quality. These examples demonstrate the feasibility of using macroscopic simulations to improve the quality control during the AM process. In the first task, dataset of heating parameters and residual stress are generated by AM simulation. The correlation between them is studied by using some regression algorithm, such as artificial neural network. In the second task, a PID controller for power-temperature feedback loop is integrated into AM process simulation and the PID auto-tuning is numerically investigated instead of using AM machine. Both of the two tasks show the important role of AM macroscopic process simulation, which may replace or combine with the numerous trial and error of experiments in metal additive manufacturing.
