Since the early 1960s a large number of so-called 'advanced materials' have appeared on the scene. In the field of Formula 1 motor racing for example, the present levels of performance simply could not be achieved without the use of carbon-carbon brakes and clutches. Despite the materials' obvious assets, they have not, and will not, reach their full potential until their inherent problems of excessive production costs and oxidation resistance have been addressed properly. In this respect the 'carbon-carbon story', of much potential but only limited success, serves as a lesson to all those involved in materials research, development and application. In writing this book I have tried to set up a logical progression of what the materials are, how they are made, what their assets and deficiencies are, what they are used for and to what extent they are commercially exploited. Each specialized chapter may be considered in isolation or as part of a sequence, whereas the final chapter provides a summary of the principal concepts as well as a basic review of the economic situation past, present and, hopefully, future.

Carbon-carbon composites are an attractive choice for fusion reactor plasma facing components because of their low atomic number, superior thermal shock resistance, and low neutron activation. Next generation tokamak reactors such as the International Thermonuclear Experimental Reactor (ITER), will require high thermal conductivity carbon-carbon composites and other materials, such as beryllium, to protect their plasma facing components from the anticipated high heat fluxes. Moreover, ignition machines such as ITER will produce a large neutron flux. Consequently, the influence of neutron damage on the structure and properties of carbon-carbon composite materials must be evaluated. Data from two irradiation experiments are reported and discussed here. Carbon-carbon composite materials were irradiated in target capsules in the High Flux Isotope Reactor (HAIR) at Oak Ridge National Laboratory (ORAL). A peak damage dose of 4.7 displacements per atom (da) at an irradiation temperature of (approximately)600°C was attained. The carbon materials irradiated here included unidirectional, two- directional, and three-directional carbon-carbon composites. Irradiation induced dimensional changes are reported for the materials and related to single crystal dimensional changes through fiber and composite structural models. Moreover, carbon-carbon composite material dimensional changes are discussed in terms of their architecture, fiber type, and graphitization temperature. Neutron irradiation induced reductions in the thermal conductivity of two, three-directional carbon-carbon composites are reported, and the recovery of thermal conductivity due to thermal annealing is demonstrated. Irradiation induced strength changes are reported for several carbon-carbon composite materials and are explained in terms of in-crystal and composite structural effects.

Carbon-carbon (C/C) composites, so called because they combine carbon-fiber reinforcement in an all-carbon matrix, can best be viewed as part of the broader category of carbon-fiber-based composites, all of which seek to utilize the light weight and exceptional strength and stiffness of carbon fibers. In C/C particularly, the structural benefits of carbon-fiber reinforcement are combined with the high-temperature capability of an all-carbon materials system, making C/C composites the material of choice for severe- environment applications. Their dimensional stability, laser hardness, and low outgassing also make such composites ideal candidates for various space structural applications. In this overview report, the various fiber architectures used in composite fabrication, i.e., the manner in which the fibers are oriented relative to each other, are discussed briefly. However, the main topic is the carbon matrix and leads to a review of the different approaches for obtaining carbon matrices; specifically, the use of chemical vapor deposition (CVD) of carbon from natural gas (methane), coal-tar and petroleum pitches, and thermosetting resins. In the latter two approaches, the pitch- or resin-matrix composite first produced is baked or fired, to pyrolyze the organic matrix and yield a carbon matrix. The structure of the carbon matrix is characterized by a variety of techniques: X-ray diffraction, laser Raman microprobe spectroscopy, density measurements, polarized-light microscopy, and scanning and transmission electron microscopy (SEM and TEM).

A process for making a carbon-carbon composite having a combination of high crystallinity, high strength, high modulus and high thermal and electrical conductivity. High-modulus/high-strength mesophase derived carbon fibers are woven into a suitable cloth. Layers of this easily graphitizable woven cloth are covered with petroleum or coal tar pitch and pressed at a temperature a few degrees above the softening point of the pitch to form a green laminated composite. The green composite is restrained in a suitable fixture and heated slowly to carbonize the pitch binder. The carbonized composite is then impregnated several times with pitch by covering the composite with hot pitch under pressure. The composites are given a heat treatment between each impregnation step to crack up the infiltrated carbon and allow additional pitch to enter the microstructure during the next impregnation cycle. The impregnated composites are then given a final heat treatment in the range 2500.degree. to 3000.degree. C. to fully graphitize the fibers and the matrix carbon. The composites are then infiltrated with pyrolytic carbon by chemical vapor deposition in the range 1000.degree. to 1300.degree. C. at a reduced pressure for approximately one hundred and fifty (150) hours.

Carbon-carbon (C/C) composites differ from conventional composites due to the presence of a "carbonized" matrix in the carbon fiber reinforcement. Carbon fibers impregnated with the resin form the composite, which then goes through a complex carbonization and graphitization process before it forms a C/C composite. In going through these processes, not only do the mechanical properties of the composite vary, but also its material damping. The damping property is a critical factor in controlling vibrations of structures made from these composites. The motivation for this study was to relate the vibration-based parameters to the microstructural changes that occur during processing of the C/C composites. The two parameters studied were the damping ratio value and the resonant frequency of the composite structure. The composite was fabricated using graphite fabric and phenolic resin as the matrix precursor (referred to as the "as-cured" stage). The composite was then subjected to a carbonization process (referred to as the carbonized stage) after which the damping ratio value was measured again. Finally, the damping ratio value of the carbonized composite was measured after subjecting it to a graphitization process (referred to as "graphitized" stage). The damping ratio value was measured on beam specimens using a modified half-power point method. The specimens were tested under a free-free support condition. The microstructure of the specimens at each of the processing stages was studied using optical microscopy. The results obtained indicate that the vibration based parameters, such as material damping and resonant frequency, are indeed sensitive to the changes in the microstructure of the composite as it is subjected to different processing cycles. The study implied that material damping can be used as a parameter to optimize the mechanical properties for the C/C composite by controlling the number of densification cycles.

The objective of this project was to develop a low-cost, high thermal conductivity carbon/carbon composite with a mesophase pitch-based matrix. A low cost, continuous powder coating process was developed which allows the production of a flexible pre-impregnated pitch-based powder. This process was used to produce towpreg from AR mesophase pitch powder and three different carbon fibers: T300 PAN-based fiber, P55 pitch-based fiber, and an experimental high thermal conductivity pitch-based fiber. The thermal conductivities parallel to the fibers of the graphitized T300/AR-120 and P55/AR-120 composites was 80.5 and 135.5 W/m-K, respectively. The ribbon fiber enforced composites exhibited thermal conductivities parallel to the fiber and transverse to the fiber of 145 and 213.5 W/m-K, respectively. This indicates fiber shape can affect matrix properties. A finite element model was developed to predict the thermal conductivity of carbon/carbon composites, both parallel and transverse to the fiber direction, composed of isotropic and anisotropic materials. The model was able to accurately predict the average thermal conductivity of the composites made in this study. p2.
