The conventional approach to through-life-support for aircraft structures can be divided into the following phases: (i) detection of defects, (ii) diagnosis of their nature and significance, (iii) forecasting future behaviour-prognosis, and (iv) pre scription and implementation of remedial measures including repairs. Considerable scientific effort has been devoted to developing the science and technology base for the first three phases. Of particular note is the development of fracture mechanics as a major analytical tool for metals, for predicting residual strength in the presence of cracks ( damage tolerance) and rate of crack propagation under service loading. Intensive effort is currently being devoted to developing similar approaches for fibre composite structures, particularly to assess damage tolerance and durability in the presence of delamination damage. Until recently there has been no major attempt to develop a science and tech nology base for the last phase, particularly with respect to the development of repairs. Approaches are required which will allow assessment of the type and magnitude of defects amenable to repair and the influence of the repair on the stress intensity factor (or some related parameter). Approaches are also required for the development and design of optimum repairs and for assessment of their durability.

This report summarizes work that quantifies the benefits of composite patch repairs on cracked metallic aircraft structures. The first chapter describes a data base on bonding methods and repair materials that can be used in design and analysis. In the second chapter, analytical models are derived for the stress intensity factor of cracks in metallic sheets with bonded orthotropic repairs. Specific configurations included through-the-thickness center cracks, through-the-thickness cracks at a loaded fastener hole, surface cracks, and surface cracks at a hole. These analyses can be used in calculations of crack growth life extension resulting from the bonded repairs. Four types of specimens were tested in fatigue to verify the increase in fatigue life. The four configurations were edge crack specimens, surface specimens with multiple site damage (MSD).

The increased numbers of bonded composite components and bonded repairs of cracked structures make knowledge of adhesive bonding crucial to aircraft design and life extension. This report covers an effort which focused on using fracture mechanics to evaluate the Mode I fracture and fatigue properties of several adhesively bonded aerospace material systems. The research concentrated on bond line cracking rather than fatigue crack growth in composite or metal adherends. Particular attention was paid to the environmental durability of bonded systems in use or intended for use on transport, fighter, and supersonic aircraft. Analysis was performed using closed-form solutions as well as finite element analyses. Results were discussed with respect to their relevance and applicability to bonded joint design. Key results include the identification of significant degradation in some varieties of bonded joints subjected to long-term isothermal exposure under hot/wet conditions. The degradation was manifested by decreased fracture toughness and fatigue threshold levels. Finite element analyses were performed on specimens with dissimilar adherends having complex geometries and thermally induced stresses in the bond line. A case study in which finite element analyses were used to relate the experimental results from this program with those of an independent project is also included. The analyses highlight the importance of using tapered adherends to avoid fatigue failures and show that typical aircraft skin stresses are below experimentally obtained threshold values for the specimen geometries investigated. Results of this study emphasize that the environmental durability of adhesively bonded joints is a key issue which must be considered by aerospace design engineers.
